I admire your thoroughness Glen. I wonder if panel tolerances make it hard for the manufacturers to deliver good fit. Fibreglass is pretty stable but there can be some variation there as well. Like someone else said, the only way to get good gaps.

I bought a bobtail set back in 1980
It came from the local Holden dealer at the time.
It fitted well, but with about 3mm gaps, which was about what the panel gap was.
The problem now is that there are multiple generations of moulds being used to get the parts.
A mould off an item that came out of a mould of another one etc etc etc.
Each time a mould is made from a part, there is a slight variation.
Flares are the best for showing the problem. The bottom edges get closer and closer together.

If you get arrested any time soon, at least you'll have no fingerprints!

Been there done that.
A good friend once told me that anyone can paint a car.
Its pretty true actually. The paint is the easy work. And its not too hard to fix a few little errors here and there.
Its the prep work that matters. Thats what really makes the difference
I was watching an Eastwood video the other night on youtube.
They recommend doing the sanding work with all panels in place.
They even bog through the door gaps, then run a couple of blades on a paddle pop stick through the join while the bog is still soft.
Helps with getting the lines nice between panels.
Just a thought.
Cheers
Rob

Got the motor back from JPC and started fitting the manifold, sump etc.
The motor has, CP pistions 9.0:1, Spool I beam rods, Spool oil pump gears in N1 housing, APR head studs and main studs, Tomei cam gears, Nitto head gasket, Ross balancer.
The head has only had new valve spring, will be running the standard cams as I need to pass a full IMR240 emissions test.
Also had to finish off making the oil pick up.
