So I have a weird one . My hatch door catches on the front guard when I open it all the way . Yet the gap is huge. I was scratching my head then as to why . Then I opened the door all the way I can feel the sheet metal where the door hinge bolts to the door flex’s a lot . I used a block of wood to support it on the frame and twisted a bit and it was good for like a day now it’s shot again . Has anyone seen that before?
How the hell could you fix it - get it in the right spot ?

Sounds like the A-pillar is rotting from the inside. Is it the top or bottom hinge?

I think Aaron means on the door side of the hinge, Clay, not the A-pillar side.

 

You may not see it with the door still fitted (the hinge may hide it) but I'd say there will be a big crack that follows the outside shape of the strengthening plate within the door?

 

They are a long heavy door and if it gets flung open a few times it's not long before something gives way, especially if the check-strap has shat itself.

 

Grab a mate, give them a big feed of wheatbix and get them to hold the door up while you unbolt it. (Have a blanket or similar padded area ready to lie it on.)

 

If you're lucky, someone with mad TIG skills and some Heatban (or other heat absorbing gel) may be able to repair it without scorching the paint on the outside (but it's more likely you'll be up for some panel & paint as well).

Yeah I did mean on the door itself. I can’t see any cracking . Maybe on the inside of the door ?
I have no idea how I would get it in the right place / angle to strengthen it .

I always find fitting doors to be very much an iterative process I am sorry to say. Mask the opening up good with low tac tape. Maybe an extra layer ott.

Are you saying it hits the guard when fully open ? At that point the gap is over an inch between edge of door and guard .the closest the door edge comes to guard is when the door is only open about 20 degrees . And from that point on the gap just gets bigger
